Diagnosis
The Makita XAG04Z is designed with a paddle switch for safety, but its open-channel architecture makes it highly susceptible to "grit-lock." During operation, the grinder pulls in fine particulate matter—specifically metallic dust from steel grinding or silica dust from masonry work. This dust migrates past the housing seals and settles directly into the sliding tracks of the paddle switch. When this abrasive dust mixes with the factory-applied lubricant or ambient humidity, it creates a thick, sandpaper-like paste. This paste increases friction within the switch housing, making the paddle feel stiff or "crunchy." In the worst-case scenario, the grit physically obstructs the return spring, preventing the switch from snapping back to the neutral position, which leaves the tool energized and creates a severe safety hazard. You can confirm this by feeling for a "gritty" sensation when toggling the switch or noticing a visible buildup of grey/black dust around the edges of the paddle assembly.
How to Fix It
To resolve a sticking paddle switch, you must perform a deep clean of the internal mechanism. Do not attempt to force the switch or spray lubricants into the exterior gaps, as this often pushes the grit deeper into the electrical contacts.
- Disconnect the 18V LXT battery immediately to prevent accidental activation.
- Remove the four T10 Torx screws securing the plastic gear housing and handle assembly. Carefully pull the housing apart, being mindful of the internal wiring harness.
- Locate the paddle switch assembly. Use a can of compressed air or a high-pressure air nozzle to blow out all visible debris from the switch tracks.
- Apply a non-residue electronic contact cleaner (such as CRC QD Contact Cleaner) directly into the sliding mechanism. Actuate the paddle 20-30 times rapidly to flush out the remaining abrasive paste.
- Inspect the return spring for tension loss or deformation. If the spring is kinked or the plastic sliders are worn down to the point of instability, replace the entire switch assembly (Part No. 905414-10).
- Wipe down the interior of the housing with a microfiber cloth to remove residual dust before reassembling.
- Reinstall the housing and tighten the T10 screws to a snug fit, ensuring the paddle moves freely without rubbing against the casing.
If That Didn't Work
- Complete Switch Replacement: If the internal plastic guide rails are scored or melted from overheating, cleaning will not fix the issue. Purchase a genuine Makita replacement paddle switch. Ensure the wiring is seated firmly in the terminals to avoid arcing.
- Check for Housing Warpage: Inspect the plastic housing for cracks or warping. If the housing has been dropped or overheated, the shell may be pinching the paddle switch, preventing a smooth return. Use a file to lightly clear any plastic burrs interfering with the switch's travel.
- Spring Tension Adjustment: If the switch isn't sticking due to grit but feels "lazy," the internal return spring may have lost its temper. While not recommended for long-term use, a small amount of high-temp lithium grease on the spring coils can reduce friction, though a full replacement is the only permanent safety fix.
- Inspect for Internal Debris: Check if a stray piece of metal shaving has migrated into the trigger housing. Use a vacuum with a narrow nozzle to suck out any metallic shards that may be physically wedged behind the switch assembly.

- Avoid WD-40: Never use standard WD-40 or oil-based lubricants on the switch. These attract dust and create a "sludge" that accelerates the sticking problem. Use only dry contact cleaners or a tiny amount of dry PTFE spray.
- Battery Safety: Always remove the battery before opening the tool. The XAG04Z is a high-torque tool; an accidental trigger pull during disassembly can cause serious injury.
- Dust Extraction: To prevent recurrence, use a vacuum attachment or work in a well-ventilated area. Periodically blow out the switch area with compressed air after every few hours of heavy grinding.
- Daily Check: Make it a habit to test the "snap-back" of the paddle switch before inserting the battery. If it doesn't snap back instantly, do not use the tool.
