Diagnosis
The excessive vibration in the Milwaukee M18 Fuel Reciprocating Saw (2821-20) is typically caused by a failure in the internal kinetic balancing system. Unlike basic saws, the Fuel series uses a precision-weighted counter-balance system integrated into the gear housing to offset the reciprocating mass of the blade and shoe. When the tool begins to feel "harsh" or "violent" despite using a new, straight blade, it indicates that the harmonic balance has been disrupted. This usually happens due to internal mechanical fatigue or a catastrophic failure of the counterweight assembly. If the tool suffered a hard drop or was used to cut through high-density material that caused the blade to bind severely, the counterweight can shift or develop hairline fractures. You can confirm this by running the tool at low speed without a blade; if the chassis still shakes violently, the issue is internal and not related to blade deflection or the workpiece. Additionally, check for "slop" in the shoe; if the shoe is worn down or loose, it fails to anchor the tool to the material, amplifying the natural vibration of the motor.
How to Fix It
To resolve internal vibration, you must inspect and potentially replace the counterweight and drive components.
- Remove the battery and all external screws from the plastic housing. Carefully split the clamshell casing to expose the gear assembly.
- Locate the counterweight assembly (part of the 02-06-2820 internal kit). Inspect the weight for any signs of casting cracks, metal shavings, or "galling" where the weight interfaces with the drive shaft.
- Check the lubrication levels. If the grease has leaked or become contaminated with metal particles, the counterweight may be dragging, which creates an uneven oscillation.
- If the counterweight is cracked or worn, replace the entire assembly. Ensure the new weight is seated perfectly flush against the drive gear to maintain the factory-set center of gravity.
- Inspect the shoe (the metal plate at the front). If the shoe is rounded off or has excessive play, replace it to ensure the tool maintains a rigid connection to the cutting surface.
- Reassemble the housing, ensuring no wires are pinched, and torque the housing screws to approximately 3-4 Nm to prevent chassis rattle.
If That Didn't Work
- Inspect the Gearbox Bearings: If the counterweight is intact, the vibration may be coming from a worn drive-end bearing. Check for radial play in the main shaft. If the shaft can be wiggled side-to-side, the bearing has failed, causing the reciprocating arm to travel in an elliptical rather than linear path.
- Check for Motor Mount Fatigue: The M18 Fuel motor is held in place by specific mounting brackets. If these brackets have warped or the fasteners have backed out, the motor will vibrate against the casing, amplifying the feeling of harshness in the handle. Tighten all internal motor mounts.
- Verify Blade Shank Fit: Even with a new blade, check the tool-less chuck mechanism. If the clamping jaw is worn, the blade may be vibrating within the chuck itself. Use a caliper to ensure the jaw closes tightly around the blade shank with zero lateral movement.
- Test with a Different Battery Platform: In rare cases, a damaged or unbalanced battery cell pack can cause a slight oscillation in the tool's power delivery, which manifests as a "stuttering" vibration. Test the tool with a known-good High Output (HO) battery to rule out electrical instability.

- Avoid "dry cutting" for extended periods; the internal counterweight relies on a thin film of lubricant to operate smoothly.
- Never use the tool to pry material or force the blade through a jam, as this puts immense lateral stress on the counterweight assembly and can bend the drive shaft.
- Periodically blow out the gear housing with compressed air to remove sawdust that can migrate inside and interfere with the balance of the reciprocating mass.
- Always ensure the shoe is pressed firmly against the material before starting the cut to minimize the "kick" that causes hand fatigue.
