Diagnosis
The grinding or rattling noise in the DeWalt DCF787 is typically caused by a failure in the impact hammer mechanism or a breakdown of the lubricant within the gear housing. Specifically, the anvil—the rotating shaft that holds the 1/4" hex bit—is connected to a spring-loaded hammer. When you pull the trigger, the hammer strikes the anvil to create torque. If the grease has centrifugally migrated away from the hammer assembly or has become contaminated with metallic debris (shavings from the internal gears), the metal-on-metal contact creates a harsh, rattling grinding sound. In some cases, the noise is caused by a worn-out "detent ball" or a loose collet assembly. If the noise occurs even when no bit is inserted and the tool is under no load, the issue is almost certainly internal lubrication failure or a fractured gear tooth. You can confirm this by running the tool at the lowest speed setting; if the rattling persists but changes pitch as you increase the RPM, the hammer assembly is likely out of alignment or starved for grease.
How to Fix It
To resolve the grinding and restore smooth operation, you must clean the debris and re-lubricate the hammer assembly. Follow these steps precisely:
- Remove the battery pack and any bits from the 1/4" chuck to ensure the tool is powered down and clear.
- Use a high-pressure can of compressed air to blow directly into the collet (the opening where the bit enters). Hold the tool upside down while doing this to force metal shavings and "black grit" out of the anvil assembly.
- Carefully peel back or remove the rubber boot surrounding the base of the chuck. If the boot is glued, use a small flat-head screwdriver to gently pry the edge.
- Using a precision needle-nose grease gun or a syringe, inject a small amount of high-temperature lithium-based grease (specifically gear grease, not general purpose) into the gap between the anvil and the hammer housing.
- Manually rotate the chuck by hand for 30 seconds to distribute the grease throughout the impact mechanism.
- Reinstall the rubber boot, ensuring it is seated flush against the housing to prevent future debris from entering the gear case.
- Insert the battery and run the tool at the lowest speed setting for 10 seconds, then gradually increase to the highest setting to "seat" the lubricant.
If That Didn't Work
- Replace the Collet Assembly: If the rattling is accompanied by a "wobble" in the bit, the internal collet springs have likely collapsed. You will need to disassemble the front housing and replace the chuck assembly (Part #A12345 or equivalent for DCF787) as these are not serviceable components.
- Inspect for Gear Stripping: If the noise is a rhythmic "clunking" rather than a grind, a tooth on the planetary gear set has likely sheared off. This requires a full teardown of the gear case. If you find silver metallic flakes in the grease during teardown, the gear set must be replaced entirely.
- Check for Trigger Switch Debris: Occasionally, the rattling is actually a loose internal wire or a failing trigger spring vibrating against the housing. Open the plastic casing and ensure the wiring harness is secured with its original clips and not rubbing against the motor housing.
- Hammer Spring Replacement: If the tool makes the noise but provides significantly less torque than usual, the impact spring has lost its tension or snapped. This requires removing the anvil shaft and replacing the internal spring.
Heads Up
- Avoid using "WD-40" or thin penetrating oils inside the impact mechanism; these will strip away the remaining heavy grease and accelerate the wear of the hammer.
- Never run the tool at maximum RPM for extended periods without a load, as this can cause the grease to migrate away from the hammer assembly due to centrifugal force.
- Periodically blow out the chuck with compressed air every 20-30 hours of heavy use to prevent metal shavings from grinding into the anvil.
- If you notice the tool housing becoming excessively hot near the chuck, stop immediately; this indicates a total loss of lubrication and continued use will weld the internal components together.
