Diagnosis
The Epson WorkForce Pro WF-7840 does not use a physical float or optical sensor to determine when the maintenance box (T67100 series) is full. Instead, it utilizes a software-based counter that tracks the volume of ink diverted to the waste pads during head cleaning cycles, nozzle checks, and automatic print-head alignments. Every time the printer performs a "Power Cleaning" or a standard cleaning, a predetermined amount of ink is subtracted from the virtual capacity of the waste tank. Because this is an algorithmic estimation, the "Replace Maintenance Box" error often triggers while the physical absorbent pads are still capable of holding more ink. This happens most frequently if you have performed multiple deep cleaning cycles in a short period, which causes the internal counter to hit its limit faster than the pads actually saturate. If you physically remove the box and find the pads are still relatively dry or only partially stained, the issue is purely a digital lock triggered by the printer's firmware to prevent potential ink overflow and leakage onto your desk.
How to Fix It
While the WF-7840 is designed to lock the printer until a new chip is detected, you can attempt a soft reset or a chip replacement to bypass the error. Since the printer will not allow you to print while this error is active, follow these steps to resolve the lockout:
- Power down the printer completely and unplug the power cable from the wall outlet for 60 seconds to clear the volatile memory.
- Open the rear access cover where the maintenance box is located.
- Remove the current maintenance box by sliding the release lever and pulling the unit straight out.
- Inspect the gold contact points on the chip of the maintenance box. Use a lint-free cloth dampened with 90% isopropyl alcohol to clean the contacts; oil from fingertips often causes a "chip error" which the printer misinterprets as a "full" status.
- Reinsert the box firmly, ensuring it clicks into place.
- Power the printer back on. If the error persists, you must replace the unit with a new T67100 maintenance box. The printer will automatically detect the new chip and reset the internal counter to 0% immediately upon boot-up.
If That Didn't Work
- Install a Chip Resetter: You can purchase a third-party T67100 chip resetter tool. This is a small hardware device that clips onto the existing chip and electronically resets the "full" flag to "empty." This allows you to keep using the same physical pads, provided they aren't actually leaking.
- Replace Only the Chip: Instead of buying a full $20+ maintenance box, you can buy compatible replacement chips online. Carefully peel the old chip off the plastic housing and adhere the new chip in its place. This tricks the printer into thinking a brand new box has been installed.
- External Waste Tank Modification: For high-volume users, you can install a "waste ink diverter." This involves locating the ink tube leading to the maintenance box and rerouting it into an external bottle. Note that you still need to install a "reset chip" or a dummy chip in the printer, otherwise, the software will still stop the printer even if the ink is flowing into an external bottle.
- Firmware Downgrade: In rare cases, a recent firmware update makes the printer more aggressive about maintenance box alerts. If you have a backup of previous firmware, reverting can sometimes clear the immediate lockout, though this is a high-risk procedure.
Heads Up
- Avoid "Infinite" Resets: Do not reset the counter more than twice without replacing the physical pads. If the pads actually saturate, ink will leak from the bottom of the printer, potentially shorting out the main logic board.
- Cleaning Cycle Warning: Avoid running "Power Cleanings" unless absolutely necessary. A single Power Cleaning can consume as much "maintenance box life" as 50 standard cleaning cycles.
- Check for Leaks: Periodically slide the maintenance box out and look at the bottom of the plastic housing. If you see ink pooling at the bottom, the pads are physically full regardless of what the software says.
- Chip Compatibility: If using third-party chips, ensure they are specifically rated for the WF-7840; using chips from the WF-7810 or other models may trigger a "Non-Epson Genuine Part" error that prevents printing.
